When Verification Comes Before Tooling
What can a medical device team do when a plastic housing already needs physical review, but the design is not ready for full injection mold investment yet?
For this Australian medical equipment project, the client needed a customized prototype housing to support early-stage verification. At this stage, the part had to be visible, reviewable, and suitable for checking the overall shape, window opening, surface condition, and assembly direction before moving further into tooling decisions.
That is where the manufacturing route became important. Full injection tooling may still be the right choice later, but before the design is fully confirmed, committing too early can increase upfront pressure and slow down iteration. The first step was to find a route that could support real product review without forcing the project into full tooling too soon.

A Practical Blow-Molding Path
Based on that project stage, blow molding became a practical route for this type of large plastic housing. Compared with moving directly into full injection mold development, it gave the client more room to confirm the physical form first, especially for a hollow or shell-like structure.
After the process direction was confirmed, Mastars used a blow-molded prototype route to form the medical device housing, then supported the part with trimming, opening refinement, edge control, surface review, and basic dimensional checking. The goal was not only to produce the outer shape, but to make the housing clean, stable, and ready for the client’s next review stage.
Once the part was formed, the focus naturally moved from “Can we make it?” to “Is it ready to be delivered for review?” Before shipment, our quality engineer checked the housing surface, openings, and overall condition. This turned the delivery from a fast prototype into a controlled verification part.

Key Checks Before Shipment
Before delivery, the focus was not only on shape, but on whether the housing was ready for review.
Mainly reflected in the following aspects:
Early tooling cost pressure can be reduced by over 50%
Early delivery response speed can improve by around 30%–50%
Four key process controls covered: trimming, openings, edges, and surface finish
Two basic checks completed before delivery: appearance and dimensions

More Than One Medical Case
These checks are important because this type of need is not limited to one medical equipment case. Many product teams need to confirm a plastic housing in real life before they are ready to commit to complete tooling, especially when the part is large, hollow, customized, or still under review.
This is also where Mastars’ one-stop manufacturing capability becomes useful. The value is not only in offering different processes, but in helping the client choose the right route at the right stage, then connecting forming, post-processing, inspection, and delivery control into one practical workflow.
Similar needs also appear in these fields:
Medical Devices — equipment housings and protective covers
Consumer Electronics — outer shells and functional enclosures
Industrial Equipment — control box covers and machine panels
Mobility Products — lightweight plastic covers and guards

Inner structure and mounting points before delivery
What Should Be Confirmed First?
Before a housing moves into full tooling, the key question is not only whether the part can be made, but what should be verified first. If your product housing also needs physical review before full tooling, should the priority be shape, surface, openings, assembly, or delivery risk? Share your requirements with Mastars, and our team will help review a practical manufacturing route.
