A Faster Way to Validate Medical Housing

When Verification Comes Before Tooling

What can a medical device team do when a plastic housing already needs physical review, but the design is not ready for full injection mold investment yet?

For this Australian medical equipment project, the client needed a customized prototype housing to support early-stage verification. At this stage, the part had to be visible, reviewable, and suitable for checking the overall shape, window opening, surface condition, and assembly direction before moving further into tooling decisions.

That is where the manufacturing route became important. Full injection tooling may still be the right choice later, but before the design is fully confirmed, committing too early can increase upfront pressure and slow down iteration. The first step was to find a route that could support real product review without forcing the project into full tooling too soon.

A Practical Blow-Molding Path

Based on that project stage, blow molding became a practical route for this type of large plastic housing. Compared with moving directly into full injection mold development, it gave the client more room to confirm the physical form first, especially for a hollow or shell-like structure.

After the process direction was confirmed, Mastars used a blow-molded prototype route to form the medical device housing, then supported the part with trimming, opening refinement, edge control, surface review, and basic dimensional checking. The goal was not only to produce the outer shape, but to make the housing clean, stable, and ready for the client’s next review stage.

Once the part was formed, the focus naturally moved from “Can we make it?” to “Is it ready to be delivered for review?” Before shipment, our quality engineer checked the housing surface, openings, and overall condition. This turned the delivery from a fast prototype into a controlled verification part.
